Refractory panels are the flat, light-colored, brick-patterned slabs that line the back and sides of a factory-built (prefab) fireplace. They are the only thing between the fire and the thin steel shell of the unit, and behind that shell is wood framing. Fine surface cracks in a panel are normal and are not a safety problem. A panel needs to be replaced when a crack is wide enough to fit a coin or credit card into, when the panel is crumbling or has chunks missing, when a crack runs all the way through so the two sides move independently, or when you can see the metal firebox behind it. Those panels are no longer protecting the steel, and the fireplace should not be used until they are replaced.
Refractory panels are a wear item, the same way brake pads are. They are meant to be replaced over the life of the fireplace, and replacement is a normal part of fireplace crack repair and fireplace repair. What refractory panels do
A masonry fireplace has a firebox built of firebrick a few inches thick, backed by more masonry. A prefab fireplace is a steel box with a built-in metal flue, installed inside a wood-framed chase and covered with siding. Prefab fireplaces are listed to UL 127, and their chimneys to UL 103. That listing assumes the refractory panels are in place and intact. Remove or burn through a panel and the steel shell takes direct flame, overheats, and passes that heat to the framing around it.
Panels are cast from a refractory cement that tolerates high heat but is brittle. There are typically three (back, left, right) plus sometimes a floor panel. They are held in place by the side panels, clips, or the unit's own geometry. They are not glued in, which is what makes replacement practical.
Why panels crack
- Normal heating cycles. Every fire expands the panel; every cool-down shrinks it. Hairline cracks show up after a few seasons on nearly every unit.
- Overfiring. Prefab fireplaces are designed for modest fires. Burning a large load, using a fire-starter log on top of a full grate, or burning construction scraps pushes the panels past their limits.
- Impact. Logs tossed against the back panel chip and crack it. Grates that are too large for the box push against the side panels.
- Moisture. A rusted chase cover is the most common leak point on a prefab chimney, and the water runs down the flue into the firebox. Wet refractory breaks down faster, and the rust and debris that come with it land on the panels. Seattle's NOAA 1991–2020 normal is 40.34 inches of rain a year, and about 73 percent of it falls October through March, so a leaking chase cover keeps the firebox wet for most of burning season.
- Age. Panels in a 1990s house have been through a lot of fires.
Hairline vs. must-replace: the test
The rule most manufacturers publish is the coin or credit-card test. Take a nickel or a credit card. If the edge cannot slip into the crack, it is hairline and the panel is still doing its job. If it can, the panel has opened up enough that heat can reach the steel behind it, and it needs to be replaced.
Beyond width, replace the panel if:
- Pieces have broken off or the surface is crumbling when touched.
- The crack goes all the way through and one side sits higher than the other.
- Any metal is visible behind the panel.
- The panel has shifted or is loose in its position.
- The panel has an open crack after a previous patch.
Patching a refractory panel with mortar is a short-term fix at best. Refractory mortar sealing works well on a masonry firebox, where the brick behind the joint is solid. On a prefab panel, the panel itself is the only barrier, and a patch does not restore its strength. For hairline cracks we leave them alone; for open cracks we replace the panel.
How panel replacement works
Identify the unit
Panels are specific to the fireplace model. The manufacturer's label is usually on a metal plate inside the firebox, on the face above the opening behind the screen, or inside the louvers. Model and serial numbers let us order the correct factory panels. For older units whose manufacturer no longer supports the model, universal panels can be cut to fit, as long as they match the original thickness and coverage.
Remove the old panels
The grate and any gas log set are removed first. Side panels typically come out first, then the back panel. Broken panels come out in pieces. We vacuum the firebox, check the steel shell for warping, rust holes and burn-through, and check the floor of the unit.
Inspect the shell and the flue
This step matters more than the panels. If the steel behind the panel has warped or rusted through, new panels do not make the fireplace safe; the unit needs replacement. While the firebox is open we also look up the flue for rust, separated pipe sections and a failed chase cover, because those are the usual reasons water got to the panels in the first place. Rust streaks on the siding of the chase below the cap are the outside tell, and chase cover replacement starts at $299.
Install the new panels
New panels are set in the same order and position, with the original clips or retainers. Panels are not sealed to the shell; a small gap around the edges is normal and allows for expansion. Many new panels require a few small curing fires before full use, and we walk you through that before we leave.

Prefab fireplaces in the Seattle area
Factory-built fireplaces are the norm in anything built after the mid-1980s around Puget Sound. Redmond's median home was built in 1993, Bothell's in 1992, Auburn's in 1991, Gig Harbor's in 1998, according to ACS data, and prefab units are the likely majority in all of those. Even Seattle, with a median build year of 1976, has a large stock of prefab units in post-1985 infill and townhomes. Many of those units have never had their panels replaced, and many of their chase covers are original galvanized steel that has been rusting for thirty years. If you bought a house built in that era, a chimney inspection is the right first step; NFPA 211 recommends a Level 2 inspection when a home is sold and an annual inspection for any chimney in use.
Safety notes for prefab fireplace owners
- Keep fires small. The unit was listed with a specific grate size and fuel load in mind.
- Do not burn with a missing, cracked-through, or crumbling panel.
- Never use a prefab wood fireplace with a gas log set unless the set was installed for that unit. If you ever smell gas near the fireplace, leave the house and call the gas utility or 911 from outside.
- Do not replace panels with ordinary firebrick, cement board, or a thinner universal panel than the original.
- Have the chase cover, cap and flue checked when the panels are replaced. Water is the most common reason panels fail early here.
